how to repair the 954rr cracked crank case!

I think I have the solution...

Last August, as I reported earlier on fireblades.org, my '03 954rr developed a crack just below the head gasket. I have since learned this is a problem with this model and have discussed it with several other owners on this site. I'm dissappointed to say that Honda of America offered no help and completely denied the fault.

I was ready to have a new motor installed when a gentleman came to my garage to look at a dirt bike I was selling. He saw my 954 on my lift pushed to the corner of the garage and inquired on the situation. I showed him the crack and what do you know, he was some old harley ridin', hill climbin', hippie who seemed to pick up some mechanical skills (including engine case welding) over the years. Now I have learned that welding would warp the case, even if the motor is taken apart. He says- no you will warp that sure as the world is round but can fill it full of water and seal it with a nickel rod. And never put any heat on the motor block itself. I guess it is something similiar to pipe sotter? didn't even have to drain the oil. He just ruffed it up with a dremel tool, used his torches and nickel? rod. Similiar to brazing, if you know what that is. sealed it right up. He put some type of sealant on it for extra strength (looked like jb weld, but he called it sealant, don't know for sure), and look who's riding now...

Let me know if you have any questions, but i really didn't see it, nor did I understand it.

But just to ease my pain, I let it go to a new home, and am now a proud owner of a new 07 GSXR 1000. Sold all my honda's. everyone of them, down to my sons xr 80.

Interesting outcome! I'm curious to know about the rod material he used and the procedure. Glad to hear you got it fixed...even though you ended up selling it.

ofcourse I informed the buyer, even provided before and after photos. Not to mention, he bought it for 4K. Not bad for a garage kept 954 with no scratches, 2 new tires, full micron exhaust, and lots of extras, and only 10k miles.

hi there,

(i know it's off the topic about 954rr, but..)
i have a Honda VTR1000F year '99 and the crankcase cracked. now i'm searching for solution - to buy new part and replace it or - seal it weld it whatever...?
i have to mention that is not leaking oil but coolant.

do you think the 'nickel rod' would help? picture attached to see where is cracked (somewhere on the red colored area)...

You'll have to show it a good welder and see whether he thinks it's possible.
Or pick up a replacement engine.
If you have to pay somebody to build it for you the cost of swapping all the internals into a new case could be very expensive.

I have 2003 cbr 954rr it also has a cracked crank case leaking not bad at all,a few drops when i shut it off but I'm sure that wont last long. So someone selling a motor for 1800.00 told me it can be fixed and he should have sold me the motor but he was being nice and said save some money and have it fixed at machine shop,another person said it cant be fixed ???? so did the bike you had fixed ever leak again? what was the out come?
