954 to 980 project

So I've had my 2002 CBR954RR for about a year now and I start hearing some rattling coming from the front of the tank. It only happens under load and when accelerating rather hard. With 73,000 miles I figured I might need to adjust the valves. So I checked my clearance.

All in spec. (Exhaust was 0.25 to 0.27 and Intake was 0.13 to 0.15). Cam Chain Tensioner was good too (manual).

I poked around the motor and the web and I find out that it's just a noise they make. Bullsh!t.

Someone mentioned piston slap, and I thought, "oh no. Please, not that."

Yes that. Cylinder 4 was the worst with scoring that you can feel. Yes, my carpenter, callused fingers were able to feel that.

So now I am undergoing the 980 conversion. Gonna replace the 75mm pistons with 76mm. I just need to find a machinist...

I'd have expected the engine to be burning quite a bit of oil with that amount of wear.

Need a 24mm allen to get the swing arm off. Then I can split the case

More progress...

Got the swing arm and bracket off. Removed oil pan and started with the bolts.

Found a little surprise. Oil pan had A LOT of copper? bits inside. I hear that's it's normal when there's piston slap so I'll clean it up and hopefully I can determine what part(s) it came from so I can replace it(them).

i have the same issue with my 954... 36k miles kept fouling plug number 1, tore it down and scarred cylinders on all 4. A guy who does head work at a reputable machine shop in town indicated Cylinder Services | Millennium Technologies was the place to send the block to.

You're gonna have to send your upper case to Millenium. They'll bore and replate the cylinders. They can also send you the pistons too. I had them do the cylinders for my 04 CBR1000. I got a decent deal on my +2mm pistons from them.

I found a local guy that a buddy of mine used to use, Screwie Lewie's Motorsports. Not sure if he does the plating himself but at least it will get done. Not sure yet what it will cost, but one thing at a time. I'll get them bored at the machinist around the corner, CBS Specialists. They said it would be about $67 a hole. I just need to get one of the pistons first so they have exact measurements.
