I came across this forum while searching for help with my husbands bike.
I drive a CBR600, and he has the 2003 954. He is having an issue on his second gear, he says he can feel it go into second and then jump out again. He says it happens on low revs and high revs.
We have spoken to a few people and all of them are recommending to have it undercut, however, nobody has taken it for a drive, or even looked at the bike. could this just be something minor?
It may be cheaper to source a secondhand engine, you just have to have luck that you get one that's not been abused like the picture . Or find someone that is selling a partially stripped engine, then you can check.

In addition to what has already been said, it could be a shift fork, shift fork shaft, or shift drum issue as well. There are a lot of parts in the tranny that get smacked together through the years.
If taking it to the shop is not an option because of cost (could be upwards of $1500 plus parts that may not be readily available), I would suggest he get a Honda Service Manual, a good set of tools, and quality time spent on his own diagnosis with a tear down.

He is so anti doing it himself, and wants yo just have it undercut, but as you mentiomed it could be shift forks etc, can these only be accessed by removing the whole engin? Dont have the funds for it all to be done by shop, we are looking at around $1500,but parts are so scarce. We are in South Africa.

They are just beautiful. The guy we bought her from said he never had a problem with second. I have also taken his bike for a ride and it jumped out once, then i felt it feels like you need to make sure its in. But i cant tell him that, then he feels im telling him he cant drive?

Thanks, his red light stays on, when I asked him why he said he is not sure... he has only had this bike for roughly 5 months, and the service manual does not really mention anything on it. maybe worth it putting the machine onto the dino and see if anything is picked up?

As stated in my previous post, the light flags an engine management problem. Most dyno operators will not be able to resolve this because of their unfamiliarity with Honda's troubleshooting system.
You are correct that the Owner's Manual (not service manual) gives no guidance other than to return the bike to a dealer. I offer these 3 pages from Honda's official Workshop Manual which should help your husband self-diagnose the fault.
After starting the bike, the red light will 'blink' a number of times. Those blinks, as identified in pics 2 and 3 will offer the cause. Perhaps report back here if any difficulty.:smile

Ok, so to revert back. The FI light stays lit, the red light also stays lit. Meaning motor functions normally but we need to have those few things checked
Thanks Nigelrb. I eventually found it in the service manual after looking at your attachments. We have the service manual.
I only noticed it the other day when I got on his bike for the first time, and that is when I queried it. Will count the number of times tonight when we get home.
Control valve in the exhaust is called 'servo' or similar. See page 2.18 in your Workshop Manual. Owners often remove cables/disconnect when installing aftermarket exhaust. (This does throw up a fault code on some bikes, but I am not 100% about the 954.) There are claims that the exhaust flows freer, but I am of the opinion that Honda knows what they are doing with their products.
Similar with the airbox flapper. Freer airflow to the motor and increased induction roar under the tank which turns some people on. These 'mods' will not hamper your husband's bike's performance and if reconnected would make a negligible difference.
I have taken hubbies bike for a ride and understand more what he is trying to explain. It goes in from first to second, and then it jumps out, but it only happens when it is warm. the first km or 3 it was fine, got onto open road and when i got back into town and pulled away from the traffic light i went from first to second, drove a few meters then it jumped out.
Thought i would just get back to the FI light. Its due to the servo unit that was taken out, put it in then it went away, but came back. Going on dyno on monday
